Possible Causes
Welded contacts in main output contactor, Faulty contactor drive circuit on main control board, Mechanical obstruction preventing contactor movement, Incorrect wiring of contactor feedback contacts
How to Fix / Troubleshooting
Warning: A welded contactor can leave the output energized unexpectedly. Always verify power is off with a meter before touching conductors.
- Step 1 – Power down and verify: Turn off the breaker. Use a multimeter to confirm no voltage at the output terminals or J1772 pins.
- Step 2 – Listen and observe: Restore power briefly and start a charge while listening for the contactor click. If there is no click or a continuous hum, shut power off again.
- Step 3 – Inspect contactor: Open the charger and locate the BougeRV output contactor. Check for burn marks, melted housing, or signs of overheating.
- Step 4 – Mechanical test (power off): If accessible, gently press the contactor armature to feel for free movement. A stuck or welded contact will feel solid and immovable.
- Step 5 – Replace contactor: If welding or damage is suspected, replace the BougeRV output contactor. If the new contactor behaves the same, the contactor drive circuit on the main control board may be faulty and should be replaced by a professional.
