Possible Causes
Loose lugs at input or output terminals, Overheated output contactor, Damaged insulation in the cable, Poor contact between the handle and vehicle inlet causing arcing.
How to Fix / Troubleshooting
Safety first: Immediately stop charging and turn off the breaker. Do not continue using the charger until it has been inspected.
- Step 1 – Visual inspection: After the unit cools, remove the cover and look for discoloration, melted plastic, or soot around the terminals, contactor, and cable entry.
- Step 2 – Tighten connections: With power OFF, check and tighten all accessible terminal screws on the input terminal block and output contactor to the specified torque.
- Step 3 – Inspect cable and handle: Look for soft spots, bulges, or melted areas on the "Electrify Home" cable and handle. Replace if any damage is found.
- Step 4 – Check vehicle inlet: Inspect the vehicle’s inlet for discoloration or pitting on the pins, which can indicate arcing.
- Step 5 – Test under load: After repairs, run a short charging session while monitoring temperature and smell. If overheating recurs, have a technician evaluate the charger.
